How do shops handle rust during a repair?

Rust is removed, never covered. Surface rust is sanded to bright bare metal and sealed with epoxy primer. Rust that has eaten through the metal cannot be filled — the affected section is cut out and new metal is welded in per the manufacturer’s procedure. Afterward, corrosion protection is rebuilt: weld-through primer, seam sealer, and cavity wax inside closed sections.
Why rust cannot be painted over
Rust is an ongoing chemical reaction, not a stain. Iron combines with oxygen and water to form iron oxide, and chloride from road salt speeds it up dramatically by breaking down the protective layer on the steel and keeping the surface conductive.
The reaction does not stop when you cover it. Iron oxide also occupies more volume than the steel it replaced, so it pushes outward with real force — that is what lifts paint from underneath and turns a small bubble into a flaking crater. A repair that fills over rust is a repair with an expiration date measured in months.
This is why an honest shop will sometimes tell you a job is bigger than you expected. Nobody enjoys that conversation, but grinding the paint off and finding the metal is thin is not something you can un-know.
Surface rust: sand, treat, seal
When corrosion has attacked the surface but the panel still has full thickness, the repair is straightforward. The area is sanded or media blasted back to bright, clean metal — well past the visible edge of the rust, because corrosion always creeps further under the paint than it looks.
The bare metal is cleaned of oils and residue, then sealed with epoxy primer, which bonds directly to steel and blocks moisture and oxygen. Body filler, if any is needed for contour, goes on top of that primer, never directly onto bare metal where it can trap moisture at the edges.
From there it is normal refinish work: primer surfacer, block sanding, sealer, color blended into the panels alongside, and clear across the whole area.
Perforation: cut it out and weld new metal in
Once rust has gone through, there is nothing left to save. Filler bridged across a hole has no strength, no adhesion at the edges where the metal is paper-thin, and it will crack out — usually in the first freeze-thaw cycle.
The correct repair cuts out the affected area back to sound metal and welds in a new piece. On a non-structural outer skin like a lower quarter or a wheel arch, that can be a fabricated patch, butt-welded, hammered flat, and finished. On a structural member it is not a patch at all — it is a replacement part or an approved section, joined where the manufacturer says to join it.
Both surfaces of the new metal get protected. Backside coating and cavity wax matter more than the outside, because that is where the moisture actually sits.
Where Minnesota cars rust, and why there
Corrosion needs metal, moisture, oxygen, and salt. It shows up first wherever those four collect and cannot dry out.
- Rocker panels and the pinch weld seams below the doors, where slush packs in
- Rear wheel arches and the bottom few inches of quarter panels
- The lower edges of doors, especially when the drain holes are plugged with debris
- Tailgate and liftgate lower seams, which are double-walled and hold water
- Around any rock chip, scratch, or unrepaired dent that broke the paint film
- Brake and fuel line brackets, subframe mounting points, and exhaust hangers
- Anywhere a previous repair skipped seam sealer or cavity wax
Rebuilding the corrosion protection is the real job
From the factory, a body shell is dipped in electrocoat primer that reaches into every seam and cavity, then sealed and waxed. No shop can dip a car, so a repair rebuilds that protection in layers, and how well it is done decides how long the repair lasts.
Weld-through primer goes on mating flanges before the new panel is welded on, so the metal-to-metal contact area is not left bare. Epoxy primer covers everything else that was ground or cut. Seam sealer is applied to match the profile of the factory bead rather than smeared over it. Cavity wax is pumped into rails, rockers, and any closed section that was opened, because those are the places that will rust from the inside out.
This is invisible work. Nobody sees it at pickup and nobody photographs it for a review. It is also the single biggest difference between a repair that is solid in ten Minnesota winters and one that bubbles at the seam in three.
The layers, in the order they go on:
- Weld-through primer between mating flanges, applied before the panel is welded
- Epoxy primer over all bare metal, front and back
- Seam sealer over every welded or overlapping joint, matching the factory profile
- Cavity wax injected into rails, rockers, pillars, and any closed section that was opened
- Undercoating and sound deadening restored where the factory applied it
- Drain holes verified clear so water can actually leave the structure
Insurance, rust, and honest expectations
Insurance covers collision damage, not pre-existing corrosion. If a hit happens to land on a panel that was already rusting, your insurance pays for the collision damage and the rust repair is generally yours. That split gets negotiated case by case, and we document it clearly so the conversation is about facts.
